i have a problem with a new propeller not fiting in the gear case right. i have the correct thrust washer. the only thin i can think of is that the shaft may be bent? has any one ever heard of that? or have any sugestions?

Typically you've got to have wacked your previous prop on something (stump, rock, ramp, log, etc) to bend a prop shaft. But it is possible.
Also, I've seen brand new props have barrels that are not perfectly round and cause a rubbing sound (and at times enough resistance to keep the prop from spinning).

Is the new prop a like for like swap? Pressed in hub? Same number of splines? Same ID/OD on the shaft/hub?

the prop is the same size all the way around. i did break my old S/S prop but it broke in open water fishing points all day, the wierdest thing ive ever seen. but i put the new prob on and ran it however i needed a differnt size thrust washer.. but ran it any way. now with the correct washer it doesnt turn freely inside the gear case

If it does not turn freely then it could be 2 things. You may in fact have a bent prop shaft or the thrust washer is not correct. It could be correct for the prop but not the shaft. For some props they have thicker thrust washers depending on application.
